still need vds between the edges and the bottom layer of glass. Mainly to prevent moisture from seeping in along the steel and contaminating the glass. I would assume you could fore go vds above and below the sidewall though.

well, not really cut to our needs. all we got was the square material. e.g. one sheet of 2x270x1100mm for 16eur, four strips 6x25x1500mm for 21eur and another two strips of 8x25x1500mm for 14eur.
we cut the shape of our tipspacers from the 2mm sheet with stanley knives. takes a bit of work but it's still easy to cut.
the sidewalls were cut to length with stanley knives as well, then glued to the core and profiled in a huge industrial planer. i guess the planer knives suffer a lot from cutting the PU...can't really tell though.
another problem we ran into was keeping the sidewalls on the core while planing. had to use double sided tape AND a lot of hot glue to keep them on (maybe it's the planer that just eats everything, but its the only one we have access to).
thats why we want to pour the sidewalls and spacers ourselves. we're planning on routing a channel into the cores and filling it up with resin. we want to vary the depths of the channel along the core so we don't have to cut so much PU when profiling.
