For one off or prototype shapes you can use a paper template and trace out your shape on mdf. Then cut it out with a jigsaw and sand it as close as you can get to the line you traced. I would stick with 22oz / core / 22oz veneer / sublimated top. Maybe a layer of 2 oz mat between the veneer and top sheet. Of course the answer is to do a test strip. Without heat, I am a little bit stumped. A couple ideas though. What was your fabric layout? Did you have the same fabrics on the top as on the bottom?
