You should definitely sand the UHMWPE with some 80 grit sandpaper and flame treat it right before bonding. Nice one on saving the carbon ski! That's the right spirit. On my first snowboard I made the exact same mistake...built it with 600g +/-45 fibreglass with no fibers on the 0 axis whatsoever. Was a total noodle but still kinda fun to ride at slower speeds.

This is a tough one to answer as this could have many reasons. First off, did you use the same fibers on top and bottom of the core? Another issue that could be causing this might be uneven heating - i.e. the top and bottom heat blanket do not heat at the same rate. This again can have many causes. ...

You will need to keep the base clamped to the template during the whole process of attaching the edges until all edges are attached. That way the edges on both sides will keep the base from warping too much by pulling it almost equally in both directions. This way you can even pull a slightly warped...

If it snaps I would highly recommend heating it with a torch until it glows red. The only downside of heating the edges is that the hardening (which is responsible for the edges being more brittle and prone to breaking, but also for keeping a sharp edge for longer) is removed from the part of the ed...

This really depends on the specific epoxy you are using. There are so many formulas out there with different requirements and curing cycles. I would suggest that you try to contact either the seller or the manufacturer to find out if it cures at lower temps.

With the tilt base router you still have a bearing on your router bit. It's basically the same bit you use in your router table setup.

The gold standard would be epoxy based paints. Basler in Switzerland make a variety of products that can be used for this purpose. In the US Nazdar Inks makes similar products afaik. Sounds like a plan! The important thing is to fill those small gaps from the bottom up. If you don't do that the epoxy might just stay on top of the gap and not fill it due to its surface tension.
