A properly tuned and sharpened quality hand plane can be a precision instrument in the right hands. A No. 4 smoothing plane could be used to fine tune or take off some rough spots left by a router but I'd deffinately use something else to rough it out.

I talked to Bruce from Coiler once about this. His opinion was anything more than one side full wrap with vds would make the board "stupidly" damp. So I say go for it.

Still not sure if I'm understanding your question, but here goes. I think templates are the best poor mans way of doing it. If you know how to use CAD software, draw up the shape you want and have a template cut from a piece of sheet metal. That way you can just flop it over your blank, cut, do side...
