It's all in the datasheet, every epoxy is different!

One resin I use is hard after 24h hours room temp and you can take the part out of the mold but there is a post-cure which takes one week.

Check the minimum working temperature in the datasheet of your epoxy. The resins I know need all over 10-15°C!

Me :D

I pour my sidewalls with a mix of epoxy and cotton-flakes. It is no problem to sand them with my thickness sander.

I don't know if it works with ABS or UHMW-PE but if you can sand them down with a belt sander it should work.

I used black fiberglass from swiss-composites.ch.

Everything fine so far.

Silver fiberglass aka Texalium can be a problem if it gets in contact with water. Then it will look really ugly after some time.

In my opinion vacuum is the way to go unless you can cnc cut 3D molds.

I chopped up some fibreglass into small pieces and mixed it with epoxy then completely filled the hole. I plan to redrill and retap into the epoxy/glass matrix then epoxy the insert in. That's exactly what I would do. I think the repaired spot will even be stronger than the wood core. Cheers, Chris...
