Has anyone had trouble with adhesion of ABS sidewalls without flame treating and simply abrading? ABS typically has great adhesion and cleaninga and abrasion should be all that is required. Polyolefins such as UHMWPE have much lower adhesion and thus the reason they need to be flame treated.

I have one tip for you when cutting fiberglass. Use 1/2" masking tape to outline your desired shape then cut along the tape with a carpet knife. This allows for easier and cleaner cutting and holds the fibers together.

Why PBT and not UHMWPE?

I also notice he and others cut the tips and tails off straight and then use solid spacer for the tips and tails. Any thoughts? Does this provide a weak point for the tips and tails?

Going from the tip/tail inward is great advice as going outward creates chatter. You can also simply place duct tape over the tip and tails after they have been profiled to secure them to the table and prevent them from moving.

I agree with Alex. From your pictures, it is not a result of poor bonding but rather the strength of the foam. This can be seen by the layer of foam still attached to the top. A high density foam (150 to 200) should perform much better. We will be trying this very soon.
